Thanks all - well two and half hours later, I have a working transfer case - good process for me to learn, but painful none the less ... gears are going back on Monday, and as I found out, they were the last set of 85% reductions they had on the shelf, so hopefully they can machine some new ones up before the next outing ...
I feel bad for Derek as I offered him some coin for his time today, and he refused it, stating it "wasn't your fault". Not his fault either, but he just wouldn't have it. Seriously good guy and great mechanic for those in Brissy hunting for one - AutoArt Capalaba.

Righto - Marks reckon the noise is being caused by the spring loaded "washer/spacer" assembly at the front of the gears putting too much pre-load on the gear set - hence the noise in 2 wheel drive. They have told the guys to remove that and re-install (which I'll be doing - scary!!! lol) and shouldn't be an issue. My obvious question was "that spring loaded assembly is there for some reason" to which we got the response "needed for some, not for others" ... strange, but I should be putting them back in tomorrow or Thursday and will let you know how I go ...

Thanks champion - I was a bit deflated in having to rip them out after all the excitement ... hopefully all will be sorted - I'm becoming an expert at refitting transfer cases through no desire to be doing so!! Not looking forward to doing the swap tomorrow again if it isn't the problem, as they'll have to come out again ... everything that I have two of is firmly crossed!!! Yes, even them!!! LOL
i would bw grimace already nothing worse than spending hours of preparation time and money on mods the having to pull them back out again

I've been lucky so far I guess, but yeah - spending a couple of thousand to have them fitted only to take them out again (which I did to assist the blokes who put it in as I felt bad for them) is a bit dis-heartening - especially knowing I have to remove the current set and reinstall "at least" one more time, if not more if the fix doesn't work .. makes you wonder if the gears prove to be faulty (machined wrong etc) where do Marks stand in all of this to cover the time, effort and costs??
