Hi All
Thought I would start a thread to document my ex Telstra patrol build. I plan to set this up for touring and want it to be a s comfortable as possible. My aim is, once I've found a spot to camp for the night I want everything set up and a cold beer in hand in 10 minutes tops.

It's a 2008 GU DX cab chassis that has done 100,000km and it in pretty good condition. It was based in Campbelltown in Sydney so has not had too hard a life as far as I can tell. Not a single mark underneath so it should serve me well.

I've ripped out the shelving so if anyone wants it it's free to a good home. I'm in the hills district in Sydney, wont last long because it's going to the tip soon.

Picked up my Plywood yesterday and started work on my drawers today. I'm using 30mm wide strips of HDPE 4.5 mm thick for runners for the drawers, this is a type of low friction plastic, I think this system will work out well.

One side of the pod will have drawers the other will have a kitchen, so thought I would start on the easy part first.

A very clean ex telstra Patrol. Don't think I've seen one that is that clean inside the pod. Possibly our first 3 litre ex telstra here? Where do you plan to sleep, & what sort of travelling/camping trips are you building for? Just you, or a partner too?
You'll probably ignore this like I did but I'll say it anyway - think about weight reduction/minimisation with every decision you make. It is so easy to go over the GVM it's not funny.

X 2 with Cuppa weight is the enemy , anything you can do to reduce it the better you will be.
Any chance you can weigh it before you start mods as it would be very interesting to see how it goes.

I am very conscious of weight, I've been a keen off roader for about 20 years and have done a lot of the popular tracks, Simpson Desert, Cape York 3 times most recently in June this year, Gibb river road etc. and have seen so many cars way overloaded struggling along, we always travel as light as possible. Also, anything that can come off will e.g. the rear steps, wont be loading roof so don't need them.

The storage system is a combination of 12mm and 9 mm ply. 9mm for bracing the back of the drawer units and the bottom of the drawers. I chose CD radiata pine ply as it is about the lightest available compared to hardwood, form ply or marine etc. I think it will still be more than strong enough.

As for what we will be using the car for. It's me and my partner, she loves the bush as much as me and we have a few plans for this car. The first big trip is the Simpson in June next year, in the next couple of years we are looking at taking a year off from our jobs and doing a really big trip. Lots of weekend trips with our club planned as well.

We camp in a tent, we have an instant up tent that takes only a few minutes to put up, it's cool in warm weather and quit tough. My partner is very easy going when it comes to camping, happy to bush camp, in fact prefers it, however she has two non-negotiables, she doesn't want to climb onto the roof to get into a tent and likes to stand up getting changed, so tent it is.

That suites me too. I can fit everything inside the pod without the need to put any gear on the roof keeping centre of gravity low as possible.

The draw slides are a product similar to Teflon but not technically Teflon, Drifta call this stuff Teflon in one part of their website pages and HDPE in another. Telfon is WAY more expensive. The down side of this system is that the draws don't open all the way, the up side is they are way lighter and much cheaper, so I will see how they go.

Above the drawers I plan to use an aluminium frame using qubelok and plastic tubs that slide in and out as needed, should be very light.

Re the vehicle weight, it has a sign saying, TARE 2455Kg on it so I'm using that as a guide to start.

I reckon it's worth checking to see if that tare weight is inclusive of things like winch, bullbar, pod, spare wheels, full fuel tanks etc. If it is then you have almost a tonne to play with, but I would be most surprised if this were the case.

Ok then, looks like I'm getting it weighed. Where do you go to get a car weighed, never thought about it before.

Anyway been busy in the workshop and have made a little progress.

Test fit the drawers on the drivers side and so far so good. These drawers will be for our luggage etc. We don't usually bother putting our gear in our tent so we will just live out of these drawers.

Obviously I need to lift the whole lot to clear the lip on at the bottom of the pod opening, will just build up a frame of some pine for this. Down the sides will go a poly water tank about 50 litres, battery for fridge, and compressor etc. Seems to be the trend to cover them in marine carpet but I think I will just carpet the top and give everything else a good spray with something clear.

This is the kitchen side. Fridge on the left, centre draw for cooking gear, right slide out section for stove and food prep area, this is where most of the work will be because it will have compartments for cooking utensils etc. In the second photo you can see some black plastic track that look a bit like a big bike chain. That is what they use in CNC machines to guide the cables, in thin case I will use it to guide the gas hose. I am really after a very long hose for this cooker if anyone knows where to find one. Would also love a right angle connection to the stove but have had no luck finding such a thing if it even exists.

You have been busy,nice work. Are you making it a 'permanent' fixture or removable?
To get it weighed there will be a public weigh bridge near you somewhere (yellow pages), but if you have a scrap metal yard around your way they will often weigh you on their weighbridge for nothing, same with bulk grain handlers.

Gas regs are different inside a vehicle compared to a camper trailer. I don't think you can legally keep your stove connected on that slide out if that's what you are planning. Easy to get away wih it, but it would give the insurance company a reason to deny a clain in the event of a fire. I got around it by having a hose on the back of the stove with a bayonet fitting on the other end. Slide the stove out & plug in. Can't shut the door without disconnecting the bayonet fitting. It may also be worth lining the ply with something non combustible around the stove. Regs also give minimum distances from combustible surfaces if the stove is fitted (ie. screwed down) - different if stored loose & only placed there to use.

Where are you planning to keep the gas bottle(s)?

It’s been a while since I reported in on my build I am just not getting the spare time at the moment to work on this project and it’s really giving me the sh&@ts

Anyway sorry for not replying earlier Cuppa, thanks for the heads up about the gas, I will probably go down the bayonet fitting path which should be OK. The stove wont be secured and the gas bottles will be held in the officially approved gas bottle storage area under the pod that came with the truck, I will have 2 *2 litre bottles.

Have made some progress albeit not a great deal.

The drawers are complete and have carpeted the top, I wont bother carpeting anywhere else whilst it looks good it just more weight, I have however sprayed all the expose wood with 3 coats of polyurethane. This has come up great and it’s a pretty tough finish

My Custom Water tank arrived from Brisbane and It’s a cracker. I was looking at the boab tanks and none fit perfectly so I enquired about getting one made and it turned out to be pretty reasonably priced and it fits the spot perfectly. When complete this section will be covered with lift of ply hatches that is carpeted to match the rest of the drawer unit

I will use a deep cycle in the back purely for the fridge charged of the Redarc BCDC 1225. Also have a semi deep cycle as the second battery under the bonnet for lights and other accessories and as backup for starting if needed.

This looks really good.

I'm going to stick with a canvas canopy, but want to incorporate some storage drawers and fridge slides etc. So this has been some great inspiration.

I really like the flip over worktop that folds over the cooker.

That water tank is great do you have a link or name of supplier?
a few LED strip lights on a dimmer or similar will sort your lighting out.
Looking good , I, like you, like to get changed standing up, cant see point of those roof top jobs,
and I don't drink. Those 30 second tents are great only downside is pack too long , but prices for them
are coming down, I take it you're sticking with the split rims.?

The tank is from Award Tanks they are in Queensland somewhere but shipping to Sydney was only about $30. They were a good mob to deal with.

Led strip lights are already on their way.

As for the split rims they will go, I have six BF Goodridge AT 285/75s on 16 inch rims to put on but I will need to modify the spare wheel carries and I also want to put some flares on the front so it’s a job that can wait for now.

RE. The flip over worktop, originally I was going to have the cooker on the top level and a drawer or slide out work top under it but I had to keep the cooker as low as possible so the head chef can reach it comfortably, these pods are high.

Had a relatively free weekend this weekend, first time in a LOOOONG time so had plenty of plans to work on the pod unfortunately the weather wasn't going to let that happen, I cant fit my truck into the garage (it's too high) so the constant rain all weekend was a pain, we needed it so shouldn't complain.

Still managed a few little jobs. I managed to poke the nose of the car into the garage enough to get my spotties mounted and hooked up, nothing special just a set of Narva Ultima 175s.
Supposed to be a simple job, I've done it before so no big deal or so I thought. Whilst I was working with lights I thought I would have a look at how the Daytime running lights were setup, I have read of a few problems that these ex Telstra trucks that have with these units.

I started by taking the electrical tape of the main connecter that went to the unit and first thing that happened is one of the wires basically fell out of the back of the plug, it was hardly crimped at all. As I took of more tape I found this.

I couldn’t be bothered fixing it so I decided to pull the whole thing out. I am not one to just cut the cable and tape things up so I started tracing all the wires to pull the system out properly. What a pain in the ass that turned out to be. Anyway it’s all out now and I eventually got the spotties in and working.
I bought three small digital voltage meters from ebay for a few dollars each to monitor my batteries given I had a bit of time to spare I made up a housing for them using a small laser cutter I have access to. I came out OK and will do the job nicely. They are all within .01 of a volt of my Fluke multimeter so pretty pleased for the price.

On A final note,
I have an old set of drawers that I originally built for my Pajero back in 93 and then used in my GU wagon up until this year. I have no further use for the unit and it’s free to a good home if someone wants it. I’m in Castle Hill in Sydney. It’s not pretty but it’s had a tough life and is still going strong so don’t really want to toss it.

Yep, Mick at Award tanks is one of the good guys & fair bit cheaper than his competitors (he taught the bloke at Atlas Tanks the trade I believe). Anyone wanting a tank should consider Award Tanks, cost of a custom built tank was very little more than a similar sized standard one. Quality is good too. No connection other than being a very satisfied customer.

It’s been a long time since I have had a chance to report on my build.

Needless to say progress is slow as work commitment have changed this year and finding time is proving challenging.

However I have been able to make a few additions so though I would document them.

Firstly I have managed to fit the wider wheels and tyres that I had. Took a bit of modification to the spare wheel carrier but nothing too dramatic. Fitted some 35mm rubber flares to the front that worked out well.

Added a snorkel and awning as well. I have fitted snorkels to my two previous cars but this time got the work done by ARB, time is money at the moment.

Inside I have fitted an outback roof console which looks great and will do the trick nicely. I had planned to build my own but time wasn’t going to allow that unfortunately

The audio from the radio was not very good so I added a small speaker inside the console. There is a section in console that looks like it was made for a speaker. I hot glued the speaker in place, not pretty but it won’t be seen and this stuff is quick and holds very well in this sort of application

I have added a Auxiliary power distribution system. This runs of the second battery and runs all my accessories. It is connected via a relay that is triggered by the cigarette lighter so comes on when the ignition is on the accessories position. It is easy to get to and makes adding extra things easy to do. The board is simply velcroed in place.

I have managed to build a centre console. I will get it upholstered as soon as I can find someone in my area who can do it. It turned out quite nicely so want to make sure I find a decent upholsterer.

Also mounted my Android table on the dash using a very nice Exomount brand mount. I used this with Torque software for OBD monitoring and also with Oziexplorer for android which I really like.

O mate loving this thread, why restrict yourself with a tablet? There is no end to the possibility's once you have a decent platform to work with. Don't get me wrong android is great but your forever hitting a brick wall in terms of coding/programing/apps and before long your looking for an app to scratch your head your ass. I went straight for a windows platform/tough book even as much as I love to hate windows you really cant beat it now I'm starting to work with usb powered relays and a whole heap of new avenues

I had a windows setup in the previous truck for quite a few years. I had a laptop permanently mounted under the drivers seat and had a 7 inch touch screen that came out of the dash. I also had cetrafuse as the front end which I notice you are using (great program).

The main reason I went with android this build was because I really like Oziexplorer for Android. It only does a fraction of what the windows version does but I find it much better for touch screen use, and most importantly my navigator much prefers it. It allows me to record and load tracks and record way points much easier with the touch screen than the windows version. If I want to edit the tracks later on or use the more complex features I use the laptop, which I do travel with. I will make a simple loader which the tablet will boot to and in fact will look much like Centrafuse.

As for interfacing the Tablet to other devices I have been dabbling with an Arduino Android shield and relay board that allows me to get the tablet to "talk" to and switch any aspect of the car that I want. I originally was planning to use this to monitor batteries and a few other things but in the end I decided to keep it as simple as possible. I really like tinkering with electronics, I have the equipment to make my own circuit boards and I can write Android apps but I had more ideas that my time would allow me to implement.

I have been using an Exomount for about 12 months with a 10inch screen and it has been very good.
The only problem that I have had with it was on one extremely hot day where the cabin temp got up to possibly around 50degrees it did fall of the dash.

Well finally got most of the truck sorted and managed to get out on the road for a test run.

We spent last week exploring the hinterland behind Grafton and Coffs Harbour, despite being a little chilly at times we had a great time and the truck performed perfectly. All the gear I put in place worked really well and my main design brief, that being to have camp set up in 5 mins from the time the handbrake is on, worked a treat.

A few pics to show how I finished up a few things I wasn’t sure about. You may recall initially I want to have the gas attached permanently to the stove on a system that slid out. Well a few warnings from posts here had we do a bit more investigating and it turns out it was not I great idea.

First problem was that my stove was a high pressure stove, meaning no regulator on the bottle, effectively the jets in the stove itself act as regulators of sorts, this means that the pressure in the hose is at the same pressure as the bottle and can cause issues if the hose is too long, about 1.8 meters seems to be the max hose length for this type of stove (for a whole number of reason I won’t go into).

The other issue is that if you want gas appliance permanently attached to a gas source in a vehicle like this then they need to be installed by a gas fitter. In the end I put it all in the too hard or too expensive basket and found a neat solution that works well and most importantly is safe and fool proof.

So in the end I chose two companion brand wok burners. These are reasonably priced are a low pressure appliance which meant I was able to use a longer hose. In the end I used a 3 meter hose which is the longest I could find and was told the longest that is safe to use practically but it was all I needed anyway.

These stoves performed exceptionally (in some really cold conditions too). There is a double burner version available but the distance between the burners is quite large making it a very wide unit so two units took up much less space, I also thought that having to two complete units provided a bit of redundancy should one fail. Given we are planning to live out of this truck got 4 months next year touring Australia I want as much redundancy as possible without having to carry a spare of everything. I also made up a wind shield which folds up neatly and takes up very little space.

Gameco in Sydney provided the hose and fittings to connect the two stoves, they actually made the small hose on the spot for me, provided great advice and were reasonably priced, these guys only do Gas and know their stuff (no affiliation just a very satisfied customer).

I also put a quick release gas fitting on the hose at the stove end and this take a second to connect. So the hose stays wound up and attached to the gas bottle in the gas storage area and gets connected when we camp, the whole things takes about 20 seconds to do, it’s great.


Under the fold out table I have stored two of those pop up basins.

As you can see I ended up caver the cooking area in aluminium, it's 1/2 mm thick and I just wanted to have the surfaces closest the stove covered in something non flammable, or technically less flammable than wood. The entire kitchen area is sprayed with three coats of polyurethane which makes it easy to clean and is a tough finish.

A few other things sorted.

I installed a central locking system it was pretty easy to do just really fiddly and took a bit of time.

Got the console upholstered and it turned out fantastic, it’s big too makes a great arm rest and decent amount of storage.

Also installed a roof console for the radio and to have some better lights. I neded up buying a ready made one as I simply ran out of time, but it works well and installed easily.

Made a good storage spot for the table so it can be easily accessed.I really wanted a setup where you didn't have to move one thing to get to another and didn't have things stored on top of each other, a place for everything as they say.

Extended the storage system so that it now goes all the way to the ends of the pod and put removable hatches on to provide easy access to additional storage in the rear.

Finished off the electrical system and replace the deep cycle battery with an 120amp AGM.

Looks like a great set up, I wont ask how much it weighs.
I like the colour circuit volt meters
I'm going to re do my UHF so the passenger can grab it first.
leaves one less thing to do whilst driving

Planning on having it weighed later this week as I have found a local guy who can do it for me, fingers crossed. I have been very weight conscious throughout the build process so it should be OK.

Plan to fill up the water and fuel tanks and see how it goes.

About the mic on the other side of the console, good idea, I had a similar though myself and I couldn't commit to drilling the holes required to mount the mike clip into the console because I wasn't sure what side and position I wanted it in so used a stick on mic clip instead.

Well I loaded her up today and filled both water tanks and both fuel tanks to capacity. All recovery gear, tools and camping gear, fridge etc. Everything except food and drink and it weighed it at 3167.

It has labelled as having a RGVM of 3400 so whilst it's heavy it still within limits so I'm pretty pleased with the end result.

Also I wont often completely fill both water tanks and it will only be completely full of fuel part of the time so should be OK.
