yeah I have the same trouble with my plug, keeps getting ripped off everytime I go up the powerlines.................... anyway Biggus Moddus, I've found somemore pics for ya .
Pic1 showing where he cut the bumper.
Pic 2 welded in a 10mm plate in place of the original bracket.
Pic 3 made up the new tube bar which is all bolt on
Pic 4 all sprayed up in matt black......... think I'd be more inclined to get it powder coated but just my opinion
Pics 5 & 6 all fitted up............ looks pretty good I reckon but I think I would have cut a couple of inches off the exhaust though

I think I'm sold on this setup - I like it!! Still have to do the chop chop, but keeping that centre piece is a great idea and as you said, it looks a treat ...

And the process begins!!!!
Dhuck and I started stripping down the back end today to sort how, why, where etc for the rear chop and new bar work. Essentially got the rear bump stops off, the light assemblies out, mudguards off etc. After some deliberation and discussion, decided what height the chop should be (the photo with the green tape) and then looking at space etc at that height for the bar work, the mounts, the brace back to the chassis etc ... Gotta go get GQII tail light assemblies tomorrow to raise the indicators etc (my current ones are just blanks on the brake lights, no indicators etc), and then I can take the frames off holding my lights in place now.
We're planning on doing the cut and bottom frame next weekend, and then I'll start the bar work bending through the week.
I'll throw up more photos and info as I go (taking my time!!) and hopefully it'll end up looking half decent and very functional. Side note - truly amazed at how much the back end opens up with just the chrome bumper trims and mudguards gone!! Should be awesome after 'the chop'!!

Thanks mate!! What thickness for the bottom plate you reckon?? 1.2mm be ample??
Going a 75mm top pipe, and similar to clunk's photos, going to have a 50mm pipe coming from the bottom near the tow bar end, but bend it up and wrap it around all the way directly under the top tube but tapered in slightly to follow the top to bottom line of the car. With me?? lol
Hopefully it'll turn out ok!!!

Haha!!! Fair enough too!! I sort of equate the chop to sky diving - jumping out of a perfectly good aircraft, cutting a perfectly good panel? Same in my books!!! But, I've done skydiving so that only leaves me one option!!! LOL

Will do boss - next weekend is the moment of truth - bit excited about getting some proper rear lights up top in the rear quarter panel also ... always moan about the fact the brake light was just a blank etc, so nice little bonus of doing this job ... as there'll be none down low once this gets fully underway!!

And because they are so bright, I removed the far back one and replaced with a larger unit with a switch so I have light when I open the rear barn doors (no sensor on them for the interior lights) - I'll go take a happy snap of that also and put it up.

Got the new rear tail lights wired up and on this morning. Picked up the pipe, 6mm plate, and pre-made bends for the barwork and assorted goodies to do the job ... no looking back now ... Can't wait!! (dhuck has already told me I'm impatient!!! lol).
Will take plenty of progress piccies ... fingers firmly crossed!!

Cool mate cant wait to see it. Ive got my tube and just need to get out to a mates w/shop to get it bent up and welded
I ended up buying straight tube and separate pre-fab bends - they are a lot tighter radius than I could get them, and no press marks on the metal (looks like a good mandrel bend). Going to weld these onto the straight tube which will also reduce chance of bending improperly and having both sides slightly different ... I wanted to do the bends, but I want it as symmetrical as possible also, so erred on the side of caution for this one.

Too right mate - lucky I kept those poly air bags in the rear suspension when I swapped it over ... they'll be a saviour - barwork, fuel, and the towball weight of the camper itself ...

Bloody oath they look the goods, what size pipe are ya using ie the larger one. I was gunna hire a bender but 1 dont trust myself and 2 the contractor on site i get on well with and has offered to bend n weld for me so just gotta find the time to get out there!

Not really - it's just a heavy front end due to having the second tyre, second gas bottle, storage box, etc on the front. As well as the long draw bar .... packed pretty well, but would only make a few kilos difference no matter how it was packed as I can't put a lot of weight behind the wheels due to the kitchenette.
So sad ... lol ... love that camper though!!!!

The larger outer measurement is 60mm - I think the smaller one is about 48mm ...

We had the camper for a few years & can attesdt to the weight of the unit. She aint light but damn she can take some rough stuff. Can't wait to see some shots of her behind the Tank.
They're coming boss - goes in Thursday to get the Anderson plug out the back and the trailer plugs moved up on top of the alloy centre piece - will get a happy snap then!!

How true!! Cutting tomorrow/Thursday and getting the bottom plate on the quarter panels welded on Friday ... do up the bar work on the weekend, prime and paint early next week, and hopefully ready in time for the cruiser park trip!!!

and pull ur lume outa the way or you WILL cut it more so the drivers side. Also it would be alot easier to drill a hole in the side of the inner guard to pull the lume back through before you weld the bases on. and remember most importantly dont F!@K it up hahahahahahahahahaha:blowup:

Well, spontaneity is the spice of life apparently ... soooo ... Whilst waiting for the rig today at the auto sparky, I ventured into Redlands 4WD to see what 'toys' I should be getting ...
I am now the proud owner of a complete set of Ironman rear shelves/drawer system!!! lol
Centre section arrives next week, and the side sections are on back order, so I'll stick it in next Wednesday/Thursday .... how excitement!!!! lol

That's it mate - no more damage ... I had to replace the flat 7 pin connector as a couple of wires had pulled from it, and when they opened it, it was pretty corroded anyway ...

Yep 4wd's and plugs on the outside of a vehicle do not mix, replace a shipload at work..

Started the barwork today - impatient!!! lol
Cut and have mounted the passenger side bracket and first piece of top tube to start lining things up from and tack as I go etc ...

Thanks mate - yep, will be the support person when the knife gets taken to him!! lol ... pretty excited about it now ... dhuck is coming over tomorrow also, so we should be able to knock out the bar work this weekend at least ready for final fitting after the chop chop ...
EDIT: painting it 'pot belly' black!!

Have just tacked the top bar on to get the angle for the bottom tube ... at the join on the corner, both tubes run down the car together with the outer edge of the smaller one sitting about 30mm inside the outer edge of the larger tube to sort of 'taper' it in line with the body and not look too boxy ...
Tomorrow is another day, so the welder has been put away for today!!

Was thinking about that today, and open to suggestions, however I thought about using that Selley's foam gap filler stuff ... spray it in, let it harden, rough chisel to shape, lightly sand and then spray black as well. It is pretty hardy stuff, and it allows for some movement, but if it flakes out over time, just resprayed and touch up again.
I thought a piece of industrial rubber also (the thick stuff with stitching through the guts for strength) - cut to shape etc, but no real way of getting it to stay in place ....
Those mounts are going to have the corners taken off and rounded also.
Thoughts??

Yeah, my only concern was too solid, but according to the website, it allows expansion and contraction for home timber usage, so figure it would do the trick on this as well - just hope it bonds well enough to steel ... again, states that it does, but think that's for 'stationary' usage around windows and the like, not on a fourbie getting flogged around the bush!! lol

I got 2 cans in the shed n they a bit old and wouldnt squirt properly sooooo i pulled the spout off and rammed it in a zoooosssshhhhhhhhh got it everywhere my fingers are all covered in the stuff. hahahahaha ill let you know tomorrow how the experiment went

Excellent mate!! It'll bubble etc, but I've used it on the house, and just chiseled a rough shape (sharp chisel), and then sand to finish ..
Good luck with it and hopefully I've steered you down the right path!! lol

Thought about that, but going to use black plugs that can be removed if needed and clean them out/respray kill rust in there - putting a "joining plate" on the inside of them to strengthen, then running a support arm back to the chassis (running from the bar, east/west across the car back to chassis) - with me??

I am with Tony, i would be welding a plate on them, you have the welder out so it is no boggy and would finish it off much nicer! And, You never need to go back in there again! the caps would be pointless? you have no need to access that space?
I relation to the Expanding foam...
I use an industrial grade polymer Resin very similar to the "Expanda Foam" for work every day. http://www.uretek.com.au/pages/home.asp The difference between what you get in a can and what i use is immense but the similarities will be enough to give you some guidance.
You will find that its not UV stable and will break down over time exposed to the elements.
Being exposed you may also experience some shrink back and although you will finish it nicely it may shrink back over time and look kinda crappy for that application.
It has a fairly high compressive strength but bugger all sheer strength ie. you will poke a stick into it really easily.
The material out of a can will have a very high free rise expansion and a very low free rise density. ie. it will be fluffy, holey and crappy once you crack through the crust. Its primary aim is as a VOID filler. It does this well at a domestic level.
Its a great insulator and will help with boyancy but as an exposed end barrier ??? Nah! it aint gunna do that. ;)

You would have found it to be a bloody mess! lol Thats funny. Kinda!
If you got it on your clothes it is NEVER coming off.
Expanding foam is not something you should be playing around with without proper PPE which at a minimum should be nitrile gloves and safety glasses.
The activating agent is Isocyanate and it is very nasty stuff.
Your hands will likely be stained for a few days and it will wear off over time. Use a bit of Solvol but you will likely still have some residue for a day or 2.
Glove up!
Anyone using this stuff in the future for any application should Always Glove Up and wear Splash Proof Eyewear. It IS NASTY Stuff.

Well ... what a day ... have all the bar work done - just need to rip them back off tomorrow and grind down the welds etc - can't finish them until the chop is done to the quarter panels on Monday [have to wait till it's cut to be able to put the side support bars back to the chassis], and once that is done, will paint them up and stick em on permanent like!!! lol So still some work to do yet, but these shots will give you the idea ... should look awesome once cleaned up, painted and with the rear chop chop done!

Haha! Yeah, thought about it, but to be honest, it's a GQ! They're boxy in shape and if it was a GU with sleeker lines, I would, but thought I'd keep it in the same 'theme' ...

Hahaha .. yeah, it was 'spot on'!! We didn't have to bend sh!t out of it so I could weld it in place at all .. did we?? LOL
Apparently the cut was meant to be 400mm long and being the b@stard I am (according to dhuck), I put one of the marks at 405mm just to make him look bad!!! lmao
BUT!! I'll say again - couldn't have done it without ya mate - definitely needed both sets of hands!!

Well, done what I can today until the chop chop tomorrow ... Couple of coats of paint baked with the little hand held heat gun, drilled out those two bolts and cleaned up the threads (and whacked some anti-seize in them), cleaned up the bolts that are going back on, and measured up the bar work for the support arms (to be cut and welded in place on Tuesday ... it's getting there ... should be on Wednesday and the wide centre section of the shelf/drawer system goes in Thursday (side sections 4 weeks away!! Bugger!!) ... Tank is getting a bunch of lovin at the moment!!!
Kills me thinking of what's 'still' to be done - new rims, new tyres, engine rebuild with super charger, front bar customizing and powder coat, rock sliders, rear window frames and rubbers ... hope it holds it's resale value!!!! LMFAO!!!
All fun and games, but loving it ... going to have to export this thread somehow and turn it into a 'coffee table' magazine!! lol

Outstanding is all I can say!! For the price quoted, I'm dead set stoked with the job ... will complete the rear bars tomorrow, clean them up, spray them and plonk on the back on Wednesday ... they rang me through the day and asked could they finish it in black trim - both to match the bars going on, but more so to clean up the finished product seeing as it was only primed ... glad they did, as I held the bars on when I got home, and they look awesome against it!!!!

$400 mate, but I paid $50 extra for that black coat finish - looks sh!t hot and well worth it, but not essential.

Just measured up the support brackets and pipe - took a couple of happy snaps of the passenger side whilst I had it on ... lordy, lordy doesn't it open the back end up!! Bars look nice and tough also - always a bonus!! lol

Just a couple of shots in the daylight with the bars on - thinking of not using those black rubber bumper stops now ... think it would look better with some checkplate housing to conceal the join between the bars and the alloy step ... not sure, but leaving them off while I contemplate it - get some square tube to finish off the supports in the morning, spray em up and there ready for the landcruiser park trip ...

You want them?? Been rethinking my design!! lmfao ... always the way ... but now I'm confident, I want to try something full length with a step!!! Gav sent me a great idea for replacing the alloy step so I don't have to clean up those gaps, so I'll try that first, but if I change my mind again (for the 437th time!! lol) I'll let you know!!!

Righto - over to you all - Tank is your canvas ... I'm going to have a lash at something (anything! lol) to replace the alloy step, but go from bracket to bracket on the bars to cover the chassis rails ... need to be able to put the trailer plugs on it in a protected fashion, but have a think of what you reckon would look good.
From there, you as a forum decide the best design, and I'll have a lash at building it and then whack a stainless plate on it with the words "Dedicated to the NissanPatrol.com.au Forum" engraved into it!!!!
Sound like a plan??? Got to have fun with these things really!!! LOL
If you're up for it - we'll do it!! I'll start a new thread for it though so this one doesn't fill with banter!! LMFAO!!!

Are the nuts welded into place inside the chassis rails where you've boldt your new bar work on to?????? If so you could always weld on a U - shaped piece on the vertical plate on your bars, would cover up the holes nicely.......................... sounds like you're pretty keen to get shot of the ally step though, so I'll shut up now hahahahahaha

If i may, my only thoughts on you wings are that they look like they stick out a little too much too each side mate and kinda make the back end look really wide? Could be just me or the pic but because you went around your panels they are that much wider rather than snug up under the 1/4 chops. All good though mate. Looks a treat.

Thanks mate - it's just the angle of the shot - thought the same thing, so that's why I took another shot over the corner to show they're tucked into the sides and meet up neatly with the flares.

I thought the same mate, but it doesn't change it's position as it were - it's going to get knocked about either way, and seeing as I'm going back to full petrol in the next month or so, the fuel tank tucks up a few inches more also.

No worries mate. See how I go for time - putting those bars on this morning now the welds are all ground back and they're painted up, and then have to go pick up the drawer system and put it together.
Changed my mind about the front as you probably saw in post below ... going tube concept ...
Completed rear bars - came up good.

Well, bit the bullet and Gav (GUtsy Ute) came up with a spanking good idea for the rear bar - he even bent up the template so I could organise the bending and pick it up yesterday (thanks mate! You're a star!!) - essentially the look below, and it will be powder coated black to tie in with the corner tubes and the new front tube bar next week. It's 2.6mm alloy checkerplate, so I don't think it'll be going anywhere in a hurry!!
Made up the brackets this afternoon (drilled and tapped an 8mm thread into them) and got them on as well as fiddled around with where the wiring/plugs are going to go, and cut out the slot for the tow hitch. Once powder coated, I've got stainless bolts to go on, that I ground the heads down on to get rid of the numbering and give a clean finish against the black of the bar.
Should get everything but the powder coat finished tomorrow and then I'll send it off on Monday. Getting there!! Bit by frustrating bit!! LOL ... a steel worker I am not I have figured out!!!!

Thanks mate - just finished tinkering around where to put the plugs - decision made, and holes cut and filed into shape. Tested out that self priming etch paint I used on the side bars on an offcut of the checkerplate. Was thinking I needed to get it powder coated as paint wouldn't take too well to the alloy - not so! Like a bought one, so I'm just going to paint it and that way it'll be the same colour as the pipe work, and I can touch it up myself if and when it scratches!! Sweet!!
So should be done tomorrow - got Adrian (hekarewe) coming over in the morning to give him a hand with his wheel bearings (re-pack), and will finish it off after that and throw up a happy snap or two ... fingers firmly crossed!!! lol

lol ... thanks mate! Next on the agenda for me is the sliders - front custom tube bar goes on sometime in the next week when finished, I'll do the sliders, gotta build the Ironman drawer system and install it when the wings arrive (bought and paid for, just not all of it has arrived), and then ... well ... who's to know!! lmao ... the front bar is winch compatible, so getting one has moved up the priority list, and the LPG is getting pulled out over the coming weeks with a 140 litre long ranger going into it (will give me 212 litres on board), and then finally the engine rebuild and super charger which is sort of scheduled for August ...
Then it's only the new tyres (going 305/70's to get a bit more traction), the front camera mount (have a reverse camera which I'm going to 'retrofit' in the front so I can take video from the bullbar), and the front seats to be re-padded and re-lined to accommodate my larger bottom half!!!

He reckons fully tweaked as such, the engine alone should be doing about 140 kilowatts (124 or something off the showroom floor I think, but even if wrong, certainly nowhere near 140). With the super charger, he's banking on over 200!!
With that, probably looking at about a 30-40% increase in original torque also!
That's enough for me.

Play it by ear mate - it was a reconditioned unit about 18 months ago, so hopefully up to the task!!
Another happy snap as I was walking to the carpark today ... it's definitely better than what was on it - even if done by an amateur!! lol
