Got it sorted in the end. I cheated and ended up using a local bloke from Mobile Thread Works (http://mobilethreadworks.com.au). Highly recommended.

Dom14 the existing manifold looked to be leaking from the gasket and the EGR pipe fitment and not from this newly found hairline crack which is visible from the outside...
